I think you are over engineering/thinking the project. Mock up the parts that you think would look/work right. It the bar/beam needs to be 6" diam, then you look for really thin tubing. If is going to be 3/4, you may have to search to expensive stuff to do the job you're asking it to. Chromoly is high strength, that in some "rules" can be thinner walled to do the same work. A roll cage built of mild steel tubing will be XXX lbs. A race rule may state that as an option to 1.5 x .125 wall mild steel a builder could sub 1.5 x .087 chromoly. Saving some weight. The car may still still have to meet a minimum weight, but can now that saved wieght can be put in advantageous places on the car. Chromoly requires a few techniques when welding, but it's not too fancy.

Picked up material for the strut bar towers (2.25" ID or very very close to it pipe) and pipe for the cross bar pieces (~1.00" ID). I have been playing with the sheet metal I have for the base. So now I just need to get the DOM and I will have all the neccesary materials. Cost thus far (aside from brain damage) is $12.90.
ECAM, are there any consumable welding supplies I should get and bring whe nwe start putting this all together? What avbout flapper discs/hard discs for grinding?
